- Zebra thermal printer with 4×6 inch direct-thermal labels (most common USPS size)
- Zebra Browser Print installed (setup guide)
- Order data as CSV (name, address1, city, state, ZIP, order id, tracking)

USPS label size and printer settings
- Stock: 4×6 inches (101.6 × 152.4 mm) — USPS and multi-carrier standard
- DPI: Match your printer (most ZD420/GK420d are 203 DPI; some ZD421/ZD621 are 300)
- Orientation: Portrait 4×6 with ship-to block large enough for postal scanners
- Barcode: Tracking often CODE128; leave quiet zones around bars

Pirate Ship is popular with US Etsy and eBay sellers for discounted USPS rates. Download your shipment CSV or copy ship-to fields into a spreadsheet with headers like name, address1, address2, city, state, zip, tracking, order_id.

Design a USPS-style 4×6 label in mylabelmaker
- Open app.mylabelmaker.com → set artboard to 4 × 6.
- Load a Shipping template (Shopify/UPS style works as a starting layout) or build from blank.
- Ship-to block with variables:

- Add return address (static text) in the top-left corner if you are not printing carrier postage artwork.
- Order reference:
Order {{order_id}}. - Tracking barcode: barcode element with value

Batch print from CSV
- Open the Variables panel in the editor.
- Paste CSV or upload UTF-8 CSV from Excel.
- Confirm headers match your
{{tokens}}. - Preview row 1…N with the navigator — fix bad addresses before printing.
- Select your Zebra printer, confirm DPI, Print all rows (or Print N).

US address formatting tips
- Use 2-letter state codes (CA, TX, NY, FL)
- ZIP or ZIP+4 in
{{zip}} - Keep apartment / suite in
address2, not jammed into city - All caps is optional; thermal scanners care more about barcode quiet zones than case
Recommended Zebra models for USPS volume
- ZD420 / ZD421 — most common US small-business desktop (ZD420 setup, ZD421 setup)
- GK420d — older but still everywhere; 203 DPI (GK420d setup)
- ZP450 / ZP500 series — often provided free with FedEx or UPS accounts; still ZPL-capable for many workflows
